I've 
had the same problem - I bought an all rope sidepull and after a few rides 
noticed that my mare wouldn't let me pet her face.  I found that the 
sensitive areas matched up to all the melted ends of rope on the sidepull 
headstall.  I'm working on making a sidepull with biothane for the 
headstall, but the rope on the noseband will be turned outward, because it does 
seem necessary to melt the ends.  But if there are other solutions, I'm 
listening too!

We've done this with NYLON billet straps and it leaves rough 
  edges.  Has anyone else done this?  How do you smooth those 
  edges?  I've actually cut myself on them once.  Can't be too good 
  for the horse either.
